Laurel Brunner: Tracking trends in pack - aging printing: Q: What’s the biggest change that’s happening right now in the world of packaging? For me, the move to replace plastics with paper is the big thing. Recycling is ob- viously important, and the whole awareness of the damage that plastics do is something most big brands are very sensitive about, so they’re trying to move away from that. Products that are traditional- ly made as complex laminates can now be made with single materi- als. They still do the job they’re supposed to do, but they use pa- per – which is recyclable. It’s an interesting area, but it’s still early days. Laurel Brunner Q: Are there any other trends you’re following? The other trend that’s important to consider, I think, is flexographic printing with ECG, extending the core CMYK ink set without having to buy spe- cial inks. That’s a big trend because it saves money and it saves waste. But also from a producer point of view, it makes sense because it costs less. Q: Is there a technological development that really stands out for you?

Flexo Innovation (Cont’d from Page 1)

Frozen food is maybe the best example. It doesn’t require heavy packaging because it’s stored in a cooler environment. The shelf-life doesn’t come from the packaging itself; it comes from the envi- ronment that it’s stored in. So we’ve seen a huge shift there: I’d say 90 per- cent of our frozen food clients are now using only surface printed polyethylene – nothing else. And of course, surface-printed PE is effectively 100 percent recyclable. That’s one sector where we’ve seen a huge shift. The challenge we have is that for some products – such as a bag of chips, for example, no other packaging is going to offer the same shelf life at the same price point as the traditional laminate struc- ture people are using right now. Q: What are the big challenges in your opinion? In India, concepts like biodegradability, composta- bility and recyclability are still very new. Trying to find a way to implement these ideas is going to take time. Waste collection and recyclability are the big challenges here. Just changing the packaging is not going to help unless it is segregated at the user level, collected and recycled. What’s missing at the moment is the financial incentive for the waste to be collected, segregated and recycled properly.

In terms of technology change, the most active area is substrates. Then, I’d say process digitization throughout the packaging supply chain, so that brands and users are more closely connected than ever before. Brands don’t just use the package to communicate information, and consumers don’t ex- pect just to see the package. Everyone expects more. Q: What do you think are the main challenges facing the industry over the next few years? In general, the challenges are going to be in sup- ply chains and logistics management. One of the biggest problems flexographic printers and brands face is how to manage that supply chain. Do you continue to take the risk of having long, drawn-out supply chains – or do you start looking at shorter supply chains where you have more control and more reliability? The problem with that is often higher costs. I think you’ll see a lot of innovation in using AI and digital technologies to manage supply chains better. Rodney Pennings: Overcoming substrate challenges with flexographic printing Q: What are the main challenges for flexo- graphic printers of working with some of the newer substrates on the market? From my perspective, I’d say the machine consis- tency needs to be much more precise. Previously, the substrates we used had very wide operating windows, with a lot of variability – whether it’s the plates, the impression, the inks or how your dryers

work. You could run your machines all day, limit to limit. Many of the new substrates don’t have those same operating margins, so our ma- chine setup needs to be very pre- cise. It’s usually the shrink wraps, and the Cryovac® low density poly- ethylenes – those tend to be more challenging in my experience. Q: How are you addressing those challenges?

Rodney Pennings

We’re building a lot of artificial intelligence into our equipment these days, especially around im- pression and register settings. We actually have algorithms that can look at how the machine is running and tell you when you’re running out of standard. That has two benefits: it helps operators learn more quickly, and allows them to build up from a lower skill set from the start. Q: How can flexographic printing help with that?

The cost is a major benefit. We all know that offset used to have the advantage of higher print quali- ties. But because of advances in plate technology, and advances in the press performance, like deck stability and precision designs, the quality of print available on a flexographic printing machine is now nearly at the level of, if not the same as, offset. So when the quality is the same – well, that’s where the economics of flexo really come into their own. That’s causing a lot of people to make the switch. Q: Where do you see the big cost advantages? For most printers, 50-60 percent of their ink buy is white ink. So if you can lay it down more even- ly, or find ways to use less of it, that’s a win. With Miraclon’s FLEXCEL NX plates, you get a nice, even surface coverage that allows you to get good results with less ink. And if you’re using less ink, it’s going to cost the end customer less to run. Mondi Develops Alternative, Sustainable Solution Turkish flavor company Aromsa, whose products include sauces, toppings, extracts and seasonings, was fully committed to its sustainability strategy, but it had also started to work with a new custom- er who wanted to use stainless-steel containers for shipping. Finding An Alternative This would require an investment into approx- imately 250 stainless-steel containers, which is a costly packaging solution. In addition to high price, there are also the logistical costs of storage and maintenance, washing and sterilizing the containers. Mondi was invited to develop an alternative solu- tion and proposed the TankerBox, which Aromsa trialed on their production line. After a few months of close collaboration and innovation at the Arom- sa facilities, the TankerBox was ready for Aromsa’s commercial use. Produced from corrugated cardboard and devel- oped as a substitute for the traditional Intermediate Bulk Container (IBC) and metal barrel, the Tanker- Box has a patented design consisting of five parts: an outer box, inner octabin, angle frame, bottom star and top cover pieces. It offers an intelligent dis- charge system with two alternative design options for discharging either from the top or bottom and is structured to minimize residual contents in the product.

European Paper Production Falls

Paper consumption and production across Europe in 2022 fell to a greater extent than in the Covid years, according to Cepi, the confederation of Euro- pean paper industries. Consumption of paper and boards fell 3.5 percent while production of paper and boards fell 6.5 percent in the same period. In many sectors, consumption fell by double dig- its, while production was hit by the loss of mills and paper machines, cutting overall production ca- pacity. There were 23 fewer mills at the end of 2023 compared to the year before with 21 fewer carton board making and paper machines. Newsprint production 2022 fell 11.1 percent to 3.44 million tons; uncoated mechanical paper pro- duction dropped 12.4 percent to 4.44 million tons; with a drop of 7.2 percent in production of uncoat- ed woodfree papers to 7.23 million tons. The biggest fall according to Cepi was the coat- ed mechanical sector with a 19.5 percent drop in production to 3.57 million tons with woodfree coat- ed paper declining by 12.2 percent to 3.87 million tonnes. This amounted to an 11.8 percent fall in pro- duction of graphic papers to 22.04 million tons with a 6.9 percent fall in consumption to 17.6 million tons.

Production also fell in carton boards to 9.57 mil- lion tons in 2022, a drop of 2.7 percent while con- sumption of this grade increased by 6.5 percent to 6.4 million tons. Total packaging paper and board consumption dropped 4.6 percent. Germany remains the largest producer of the Cepi countries with 25.4 percent of the total paper and board production. The UK falls below the 5.4 per- cent attributed to Austria, residing among the rest of the rest of Cepi countries category. The industry has continued to reduce dependence on grid provided energy with 60.5 percent of en- ergy needs met through biomass. However, Cepi comments that “even larger green investments will be needed in the coming years to answer the EU’s climate ambitions”.

FPA/PMMI Releases Best Practice Report

Industry Events

The Flexible Packaging Association (FPA) has made available its newest report, the FPA/PMMI Best Prac- tice: Transitioning Flexible Materials Report . As the focus on sustainability continues, many flex- ible packaging manufacturers and consumer pack- aged goods companies (CPGs) are looking to incor- porate more sustainable options into their packaging, according to the report. These options may include incorporating post-consumer recycled (PCR) content, using biodegradable or compostable materials, transi- tioning to a mono-material structure vs. a multi-layer structure, and switching from a plastic structure to a paper structure. Incorporating these changes often requires a transition between flexible materials which may result in operational challenges.

TLMI Annual Meeeting October 15-17, 2023 The Broadmoor Colorado Springs, CO

Labelexpo Asia December 5-8, 2023 SNIEC Shanghai, China

To help identify the key challenges experienced by CPGs when transitioning between different flex- ible materials, the Flexible Packaging Association (FPA) partnered with PMMI Media Group Custom Research to develop best practices to address these challenges. The main objectives of the project were to uncover the key operational challenges and bar- riers to switching between flexible materials in CPG production lines; and to create a best practices document as an industry guide for CPGs, original equipment manufacturers (OEMs), and materials suppliers/converters on the most effective way to transition between flexible materials. The best practices document that was developed can be used as a tool to educate customers on how to use the OEMs’ products or services. It can pro- vide guidelines and tips on best practices for instal- lation, operation, maintenance, and troubleshoot- ing.
