“We have 70 quality managers,” Mickiewicz says, refer- ring to all of the employees. GCI is an SQF (Safe Quality Food) certified facility, achieving a perfect score of 100. Walking through the plant there is a lot of WIP on the floor. One reason is because some cartons aren’t glued until they are ready to be shipped. Barry explains. “They’re going to experience a difference in opening force on their equipment with something that is glued today versus something that was glued three months ago. So the cartons are printed and diecut and then we let them sit in WIP until they need them.” Plans are underway to free up more space by reducing the size of the aisles in warehousing. In addition to the machine lines, the manufacturing area includes other departments that all offer in-house ef- ficiencies. For instance, GCI stores roll stock and makes its own sheets on a Jagenberg Syncro Sprint Sheeter. The in-house pre-press department makes all of the printing plates. New plates are made for every job, even repeat orders. “Bob made the decision a few years ago to remake them every time we print. It’s about quality control,” Mick- iewicz says, adding that customers are only charged once. For additional quality control GCI makes its own cutting dies and contracts with its ink supplier, Superior Inks, to manage the on-site ink room. The full-time structural designer, Travis Young, has worked at the company for 14 years and has experience as a die maker and equipment operator, giving him a unique perspective when it comes to knowing which carton de- signs will run most efficiently on the equipment. GCI obtains all of its electrical energy through wind power. Some customers include that information on their cartons as a selling tool. About the only services that are outsourced include windowing and foil stamping. There is a lot of WIP on the floor because some cartons aren’t glued until they are ready to be shipped.
