WestRock To Close Medium Mill In MN

Atlanta, Georgia based WestRock Company has announced that it will permanently close the corrugated medium manufacturing opera- tions at its St. Paul, Minnesota, recycled paper mill, and that about 130 jobs would be elim- inated. The production of coated recycled board at this location will remain in operation. WestRock says that it is committed to im- proving its return on invested capital, as well as maximizing the performance of its assets. The corrugated medium machinery at the St. Paul location would require significant capital investment to maintain and improve going forward. The shutdown will result in the re- duction of 200,000 tons of annual corrugated medium production, the company said. “Shutting down operations and impacting the lives of our employees is a difficult deci- sion to make,” said David B. Sewell, CEO at WestRock. “As we implement our plans to close the corrugated medium operations in St. Paul, we are incredibly appreciative of the many contributions this team has made. We plan to assist these team members in ex- ploring roles at other WestRock locations and with outplacement services.”

custom corrugated displays and vibrant product packaging solutions. Founded in Boston in 1951, the family-owned company is now located in a 250,000 square-foot facility in Orlando, Florida and is recognized as one of the most innovative corrugated print manufacturers. Achieving such excellence requires effort, consistency and trust, which is why Dusobox works closely with internal and external teams to achieve mutual success. One of box plant’s most recent innovations with its external partners went from prototype last year to conception this year. When Baldwin Technology Company introduced its FlexoCleanerBrush™, its flagship automated cleaning solution, Dusobox was eager to give it a try. The St. Louis, Missouri-based global manufacturer and supplier of innovative process automation, equipment, parts service and consum- ables, has worked with Dusobox for four years. WestRock To Close (CONT’D FROM PAGE 1)

Employees of WestRock’s St. Paul location will receive severance and outplacement assistance in accordance with the company’s policy and labor union agreements. Other closures include WestRock’s mill in Panama City, Florida in June 2022 that employed 450 people. That mill produced containerboard, primarily heavyweight kraft, and fluff pulp, with an annual capacity of 645,000 tons. The company said that select grades of containerboard produced at that mill would be manufactured at other company facilities. Elsewhere, WestRock is making significant investments that were announced this year. Last month, the company broke ground on a $97 million expansion at its paper mill in Hodge, Louisiana. The investment in construction of a new woodyard and new equipment will increase capacity and efficiencies and reduce operating costs. In August, WestRock announced that it would acquire the remaining interest in Grupo Gondi for $970 million al- lowing it to enhance its position in the growing Latin Amer- ican containerboard, paperboard and consumer and cor- rugated packaging markets. And in February, the company announced plans to build a new corrugated box plant in Longview, Washington, to meet the growing demand from its regional customers in the Pacific Northwest. WestRock employs more than 50,000 employees at more than 320 manufacturing facilities, design centers, re- search labs and sales offices around the world. Visit westrock.com for more information. Sonoco Launches URB #10 Machine, Achieves A Goal Of Project Horizon Hartsville, South Carolina based Sonoco announced that the new uncoated recycled paperboard (URB) #10 ma- chine is operational as part of its previously announced Project Horizon — a $125 million investment to transform its former corrugated medium machine to a state-of-the- art URB operation. “We are excited to share the successful launch of our updated #10 machine. This machine was designed to be one of the largest and lowest cost producers of URB in the world — paving the way for the future of our Harts- ville paper mill complex and our global position as a high quality URB provider,” said Rodger Fuller, Sonoco’s Chief Operating Officer. “With these state-of-the-art capabilities, Sonoco is able

to produce a wider range of high-value paper grades to serve our Industrial and Consumer converted products Sonoco is making a $125 million investment in Project Horizon to ensure the viability and sustainability of its Hartsville mill complex in South Carolina.

businesses and external trade customers.” Project Horizon was initiated, in part, to ensure the long-term viability and sustain- ability of Sonoco’s 100-year-old Hartsville Mill Complex, at which the company pro- duces almost one-third of its U.S. and Ca- nadian URB. The introduction of the new operation is projected to drive $30 million in annual cost savings by 2024 and will en- sure the mill remains globally competitive. This launch also marks Sonoco’s move to 100 percent recycled fibers in the Harts- ville Mill Complex, which eliminated the manufacturing complex’s virgin pulp pro- cessing and chemical recovery operation. This conversion is expected to reduce elec- tricity consumption, driving reductions in greenhouse gas emissions and total water use — advancing Sonoco’s long-term sus- tainability commitment. With the introduction of the high-capaci- ty #10 URB machine, the less efficient #1 and # 9 cylinder machines will be permanently shut down by the end of October 2022. “The start-up of the #10 machine is an important milestone for Sonoco to demon- strate our ability to update and improve long-standing machines to meet changing market conditions and better serve our cus- tomers,” Fuller said. “We congratulate and thank the entire Sonoco team and our valu- able suppliers for their efforts to execute this successful project.” Founded in 1899, Sonoco has grown to employ 19,000 people working in approxi- mately 300 operations in 34 countries, serv- ing some of the world’s best known brands in more 85 nations around the globe. Highlights of MacDonald’s talk were highlighted on a YouTube video. “We’re a third-generation company and for over 60 years we’ve had the unique challenge of taking care of our customers’ everyday problems so that they can grow their businesses,” said MacDonald. “That is in our DNA, that is what we do. Any time, any quantity, with innovation, service, and quality included. That is what has built a multi-generational trust be- tween our customers and our business.” MacDonald said that over the last 15 years, Independent II’s busi- ness philosophy has not changed, but the landscape of its business has changed dramatically. “Our customers’ products spend less time in the warehouse, and more time in retail and on doorsteps,” he said. “We had to recognize and embrace this change and invest in the resources to evolve from a brown box company, to a brand & packaging company, and now to digital. “Digital was an opportunity for us to get there faster and to take our customers there more quickly and successfully. We now have the ability to bring that dynamic digital energy to our customers with the Domino X630i, a single-pass four-color aqueous-based press designed specifi- cally to live and thrive in a manufacturing environment. Gopakumar Introduces Helios’s Failure Prediction Capabilities Unplanned downtime costs industrial manufacturers an estimated $50 billion per year. Nowhere is the problem

lems and reroute production to prioritize critical projects and avoid delays. “By analyzing thousands of data points per second, Helios is able to see patterns in machine behavior and performance that are otherwise undetectable to even the most experienced maintenance professionals,” Gopaku- mar explained. “These behaviors, which may take the form of idiosyncrasies, vibrations, noises or shudders, are moni- tored and analyzed by machine learning to create patterns and draw conclusions about potential downtime with high accuracy and very short lead time.” During the initial study, Helios reported that its technol- ogy successfully predicted 74 percent of machine break- downs. But they stress that that’s only a starting point. “The platform gets smarter, faster, and more accurate every day as it takes in more data,” said Gopakumar. “These progres- sive solutions generate increasingly accurate downtime predictions and, in turn, improve uptime and ROI.” Brian Kentopp, Helios’s Vice President of Sales, not- ed that a generation of machine technicians are retiring, carrying decades of knowledge and experience about the day-to-day operations of converting equipment out the door. Much of that knowledge has never been recorded or systematized – at best, it resided in the instincts and gut feelings of experienced machine operators. With the labor market as tight as it is, it’s difficult for box plants to find new technicians with the qualifications

more urgent than in the corrugated business, where producers have been pushing equipment – both old and new – to its limits in order to meet surging demand. That’s why Gokul Gopakumar, Senior Director of Development and Data Science at Glen Arm Maryland

based Helios IIoT, is betting that their new failure predic- tion capabilities could save box manufacturers as much as $122,000 per machine per year. Helios is an OEM-agnostic machine learning IIoT plat- form that provides insight into corrugated machine perfor- mance. This year at Corrugated Week, Gopakumar pre- sented the company’s new failure prediction capabilities – software that allows manufacturers to not only monitor machine performance in real time, but to view an ongoing assessment of the likelihood of failure or interruption with- in a 30-minute window. This new machine learning algorithm provides oper- ators with actionable insight into the well-being of their equipment. This data can help them forecast future prob-

If a machine is operating at high risk of failure, operators can stop it in advance to investigate the cause before a disruption. Managers can also reroute work ahead of time for high priority projects or alter production schedules accordingly to avoid a break-down. “There is also more to machine learning than simply detecting anomalies,” said Gopakumar. “All usage data that is recorded and reported from each machine can be not only aggregated and seen in real-time, but can also be analyzed historically, allowing operators and supervisors to make data-driven decisions regarding quality and fully optimized operations.” Typical maintenance schedules require servicing on fixed periods, regardless of actual usage, but they don’t help operators understand what’s actually happening in- side the equipment. With Helios’ sensors collecting re- al-time information, box plants can determine how much a machine actually ran since it was last maintained: what was the load, what was the burn rate, etc. And by moni- toring new equipment right from the start, operators can track degradation paths over time, monitoring how the machine begins to vary from the OEM specifications. In order to generate its predictive models, Helios needs two distinct sets of data. The first is the ongoing raw in- formation provided by the sensors Helios installs on the

to step in. It could be years before new machine operators get the experience to develop the right instincts. “So many corrugated plants rely on human intuition and experience to drive their decisions,” added Kentopp. “But the information produced by corrugated machines is often very challenging for humans to understand with the naked eye. If humans are using this data at all, they are usually doing so retroactively to try to diagnose the root cause of a problem after it has already occurred. But machine learn- ing has the power to turbocharge each of these same data points and to turn them into actionable intelligence that can be used proactively for decision making, or even to predict and prevent problems before they happen.” This kind of machine-generated prediction tech used to be purely theoretical. But Helios reports these machine learning models are now fully operational and live on the platform, ready for customers who have subscribed to the company’s full suite of features. Using current sensor information along with historical downtime data, the He- lios platform provides an up-to-date picture of operating equipment and actionable information about future func- tioning so operators can make proactive decisions. “The algorithms are no longer simply providing diag- nostic information about past machine performance,” said Gopakumar. “They’re providing a picture of ongoing and forecasted future performance.”

machines to monitor ongoing operations. The second is historical downtime data – listing the start and end times of previous planned and unplanned disruptions – along with explanations and descriptions of the problems that were encountered. Initial studies have shown that it takes about eight to twelve weeks’ worth of data collection for the machine learning mechanism to function optimally. Helios’ data sci- entists work with customers to input this information in or- der to get the predictive algorithm fully operational. Once the systems are in place, the predictive power of Helios’ machine learning gets more refined over time. “The corrugated industry has been booming, and new machines are going online every day,” said Gopakumar. “The rise of e-commerce has brought rapid growth and increased demand means it’s more important than ever to make sure equipment is operating as efficiently as possible. It’s critical to harness the power of information. Machine learning is revolutionizing how box plants under- stand, predict, and maintain their corrugated converting equipment, and Helios’ new failure prediction capabilities place it at the forefront of the industry. The sooner you adopt this powerful new set of tools for understanding and maintaining your equipment, the greater the rewards you’ll reap down the road.” Visit gohelios.us for more information.

“It goes back to people,” said John Kelley, CEO at Du- sobox. “I have a very strong relationship with the folks at Baldwin. Good people deal with good people – that’s how I approach my business. Investing in innovation is easier when you trust your partners.” Once the FlexoCleanerBrush was up and running in the Dusobox plant, the time and cost savings became clear. The company is currently converting a full 5-color machine to the whole plate-washing system. Prior to prototyping the system, Dusobox had been manually cleaning and drying its press between each job – a task that would take nearly half an hour. The FlexoCleanerBrush automated this process, bring- ing average end-of-job cleaning time down to four min- utes. In addition, automating the hickey-picking process reduced the time spent from about five minutes to less than five seconds with just the push of a button. These time savings have the potential to increase production by thousands of square meters per year.

The FlexoCleanerBrush also eliminates the need for cloth, as this make-ready cleaning system automatically removes dust and contamination from the plate in sec- onds during production, without stopping the press. The full end-of-job plate-cleaning and drying process is much more efficient, enabling increased uptime, sustainability and savings of thousands of dollars per year in consum- ables spending. “As market demand continues to rise it’s important we work with our suppliers to ensure a stable and productive future,” said Kelley. “The FlexoCleanerBrush is one exam- ple of how we work with the industry to produce sustain- able results.” Dusobox takes its sustainability efforts further by recy- cling 12-15 tons of corrugated daily and dedicating substan- tial resources to provide optimized packaging and printing methodologies. This effort is coupled with investments in environmentally responsible materials and the most tech- nologically advanced printing and converting equipment. As such, the company has made significant investments in bringing to market paper-based materials that rival plas- tics by investing in a new paperboard product called Ma- CONTINUED ON PAGE 26 Baldwin Technology’s FlexoCleanerBrush enabled Dusobox to bring average end-of-job cleaning time down to four minutes.

Maintaining its commitment to print excellence, Duso- box also attained the G7 Master Facility Colorspace cer- tification on all printing processes, including digital, offset and flexographic. G7 is an industry-leading set of color specifications designed to produce absolute color con- sistency, crucial for brand recognition and integrity across the globe. “We understand the importance of color when it comes to marketing a brand. It’s critical to maintain color consis- tency among all branded products, and this can some- times be difficult when advertising internationally,” said Kelley. “We can achieve that consistency by printing with G7 certified color management, which ultimately allows our customers’ customers to maintain confidence in their brand, locally and globally.” These are just some of the material and equipment in- vestments that were made possible through close collab- oration and mutual effort. Taking a holistic and innovative approach to its business, Dusobox maintains its reputation as a leading box plant. By introducing automation, inno- vation, and global standardization, Dusobox achieved a model that’s simple to state but not easily achieved. “Innovation only ceases when we stop trying - our suc- cess and legacy will depend on our ability to continue to evolve to answer market needs while continuously im- proving our own operations,” said Kelley. Plaintiffs Lose Motion To Join EPA’s Class Action Suit Against New-Indy According to a report in the Carolina Gateway , New-Indy Containerboard had a victory in court recently as a district court judge ruled against the same plaintiffs, who are al- ready suing the paper mill, from getting involved in anoth- er case against the mill. U.S. District Court Judge Sherri Lydon issued an order on September 15 that the 14 primary plaintiffs in the case of White v. New-Indy Catawba, LLC, and Kennedy v. New-In- dy Catawba, LLC, which have been consolidated into one case, cannot intervene in the USA v. New-Indy Cataw- ba, LLC, case. Judge Lydon ruled that the plaintiffs’ case against the EPA’s inadequate representation was specula- tive, according to the news report. The interim co-lead counsel for the plaintiffs released a statement on the judge’s ruling: “We sought to intervene in this case on behalf of local residents because we believe the EPA has failed this community by allowing New-Indy to egregiously contaminate the local environment and ignore state and federal regulations. This ruling in no way affects the ongoing class-action litigation against New-Indy, and we will continue to pursue every legal avenue available to fix this problem, end the pollution, and hold New-Indy accountable for this environmental disaster.” Visit newindycontainerboard.com for more details.

As Royal Containers and its Board of Directors were considering equipment options at the new 155,000- square-foot facility in St. Thomas, Nelson was approached by Mex, Switzerland based Bobst, one of the world’s lead- ing suppliers of converting equipment for the folding car- ton and corrugated board industries. Bobst was about to launch a new flexo rotary die cutter, and Nelson was immediately interested when she saw that it would have inside-outside print capability. “Without hesitation, I knew we had to have this ma- chine and before we had even concluded the board meet- ing, we had ordered the machine,” she says. “We have a wide array of print capabilities at Royal Containers and adding inside-outside print in a single pass was something we wanted; we were already producing this kind of e-com- merce pack and had to do it in multiple passes, which was time consuming. “I knew our sales team would be able to fill this new machine, so we set about working with Bobst to imple- ment what was to be the first machine of its kind in North America.” The launch of the MASTERDRO flexo rotary die-cut- ter as part of its MASTERLINE DRO – a full line solution, from pre-feeder to palletizer – was announced by Bobst in Greg Marcella, VP of Operations, and Kim Nelson, President and CEO of Royal Containers, have invested in a new Bobst MASTERDRO for Royal’s new St. Thomas facility in Ontario.

2021. Incorporating the latest Bobst technology, including 10 patents, the MASTERLINE DRO equips converters with a versatile, fully automated, connected, and ergonomic solution. Bobst touts its machine’s productivity with an output of more than 430 million square-feet per year and a 15 per- cent improvement in the box compression test (BCT) for a huge savings potential on paper use. Two quality control systems enable printing register consistency during setup or during production: “Start & Go” provides fully automatic set-up multi-color jobs with automatic compensation of cliché irregularity with only 11 sheets, and “Lead & Print” guarantees print-to-print and print-to-cut consistency with proactive compensation of board irregularity during production. It has a dust collec- tion system on both sides of the sheet built in to ensure printing quality and a die-cutting efficiency. Nelson said that although the machine was only com- missioned in May, they are seeing good things from the new MASTERDRO and the sales team is excited by the op- portunity of growing business with an expanding customer base across Canada. The new line at Royal’s London facility sits alongside existing Bobst equipment, namely a DRO 1628 NT rotary die cutter and a new EXPERTFOLD folder-gluer, which was delivered in July.
