TPC Printing & Packaging Announces $21M Expansion TPC Printing & Packaging, a 99-year-old com- pany specializing in printing and folding con- tainers for cosmetics, spirits, fulfillment and fashion companies, recently announced a $21 million expansion in East Ridge, Tennessee. TPC plans to add more than 90 new jobs and build a new 60,000-square-foot expan- sion to its existing 150,000-square-foot manu- facturing plant and enhancing the company’s production of high-end luxury packaging for global brands. “The building will be completed and op- erational this October, well in advance of our 100-year anniversary celebration in April of 2024,” said Joey Schmissrauter, President, TPC Printing & Packaging. Hamilton County Mayor Weston Wamp thanked TPC for its continued commitment and investment in the region.
Heritage Container, an independent sheet plant in Riverside, California, has always been a company that was satisfied to fly “under the radar” and keep very much to itself. Founded in 1988 by Richard James Ga- briel, the company was, by his design, “very quiet” and didn’t want to publicize the remarkable service and excellent boxes it was supplying

The 185,000-square-foot facility, the majority of which is camouflaged with ivy, is virtually invisible from the road unless one is deliberately looking for it. Mr. Gabriel started Heritage in a 60,000-square foot warehouse with a 2-color 38-inch by 80-inch S&S flexo folder gluer, a “bulletproof” machine still on the company’s production floor, a taper gluer and a Thompson die cutter. He spent his “formative years” in the corrugat- ed business with his uncle and a cousin at Gabriel Container, a sheet plant in Santa Fe Springs, until striking out with a partner, Mike Blow- er, to form Heritage Container. (Mike Blower owned Heritage Paper, which is how Heritage Container got its name). Richard Gabriel’s sons, James and Thomas, who’d been working in the business since their childhood, joined the company as soon as they were able and the fam- ily-owned independent was off and running in the early 1990s. Welch Packaging Installs First Fosber Belted Single Facer In United States
After many years of research and development, Fosber introduced the Smart SF5-Belt Single Facer into their product line. E-commerce, the unboxing experience along with the emergence of digital print, have all contributed to the demand for inside the box printing. “The need for our customers to produce flat sheets, with the ability to print on both the doubleface and singleface liners prompted us to develop the Smart SF5-Belt Single Facer,” explains Jeff Pallini, President, Fosber America Inc.

The new Smart SF5-Belt SingleFacer is a quick flute change cas- sette machine with a Teflon coated belt. The SF5 merges innovation, reliability, and technology to control belt pressure, tracking with en- hanced durability and ease to maintain. The SF5 has a special design that allows for a fast belt replacement. In addition, it has optional Water Decks for both medium and liner sides, creating moisture balanced, flat sheets. The water deck also aids in avoiding post warp. In 2021, Welch Packaging purchased a repurposed singlewall Fos- ber corrugator. However, Welch required the corrugator to be capable of producing doublewall sheets and a singlefacer that could produce sheets capable of inside print. Welch preferred a belted single facer, thus trusting their relationship and desire for one OEM which made Fosber the ideal choice for the new equipment, purchasing and install- ing the first Fosber SF5-Belted SingleFacer in the US in October 2022. The production and the performance of the SF5-Belted Single Fac- er has been impressive. The SF5 quickly became the preferred single facer for the Welch operators. They are able to do flute changes quick- ly, allowing them to use their first single facer to run doublewall. The Welch Packaging maintenance crew has learned the SF5-Belt- ed Single Facer quickly with Fosber’s industry leading Training and Service departments. The SF5-Belted Single Facer has provided the performance and uptime Welch expects from Fosber America. The sheets produced are flat and printable on the inside of the box. business, and we believe, the industry. With that first instal- lation, we were able to take out our customer’s old dust collection system and we were on our way,” Carver said. Carver and Cunningham, both Mechanical Engineers, have decades of experience in the manufacturing indus- try. They have spent their careers focusing on equipment integration and working to find innovative and effective solutions in a variety of industries. “We take a multi-pronged approach when assessing our customers needs. Our systems are designed to min- imize energy requirements, improve process flows, and reduce labor requirements. We are able to achieve all of these cost saving measures and provide systems that per- form better and produce a cleaner finished product than the competition,” said Carver. “That’s why it is no surprise to us that so much of our business comes from repeat cus- tomers.” Saving Time One of the biggest issues the ERS team had to work through was changing out the filter media, which, like a bag house or cartridge filter, took an entire weekend. This was something ERS’s Andreas Fischer knew something about, having outsourced all the materials to make a type of European drum filter in an earlier career. For ERS, he successfully negotiated a deal with a new supplier in the Czech Republic to make some of components for the ERS CCM® OCT filter systems.
Engineered Recycling Systems’ (ERS) success in the cor- rugated industry was born out of a challenge that needed innovative engineering and a healthy dose of persever- ance to solve. “I remember being contacted by a corporate engineer with one of our new customers who had an explosion and
resultant fire in their bag house” said Mike Carver, co-founder of ERS. “They had been tasked with finding a dust collection system that posed less fire risk and ulti- mately made their material han- dling system safer.” Jim Cunningham, ERS’ other co-founder, was familiar with a type

The fine filter media is continuously cleaned with anti-static suction nozzles in- side the drum with little air required. Conventional filters ancillary equipment must conduct proper testing and maintenance to avoid accidents and
“I said, ‘Andy there’s got to be a better way to do this,’” Carver said. “The process to change the filter media was still too time consuming.” Their efforts resulted in the first patent for a filter media changeout that took remarkably less time. Carver said what previously took eight hours was shaved down to two hours or less. Today, ERS has three more patents pending to further improve the filter and they are working on a new design in their test lab. The CCM® OCT filter is gaining momen- tum with more than 70 units, in box plants alone, installed throughout North America. “We have been expanding and finding new applications for CCM® OCT filter. We recently started marketing to the filter tissue industry and expect our first tissue project to be completed later this year,” said Carver. “ERS supplies size reduction and separation equipment that is used to recycle scrap metals like alumi- num and copper. We have seen fantastic results with the CCM® OCT filter in this application as well,” said Carver. Thinking Outside The Bag House Having an innovative product meant they would also need to change the conventional ways of thinking when it came to dust collection rules and standards. “The CCM® OCT filter does not require ancillary equip- ment such as explosion venting, abort gates or any of the other ancillary equipment that a bag house or cartridge filter require,” Carver said. They are stationary and can op-

Dust: It’s Everywhere Dust is a problem, and it is becoming a bigger issue with the production capability of modern corrugated box making equipment. “Now the machines instead of doing 6,000 sheets an hour, they are doing 23,000 sheets an hour,” Carver said. At one customer’s plant, the volume of air in their vacu- um transfer system on one machine center is 35,000 CFM. Carver said when he was first in the business 30 years ago, 35,000 CFM was considered a big scrap system. “Now you’ve got 35,000 CFM of air just blowing in the plant and the dust is going all over the place and it gets in the electrical panels, it gets in print stations, and it causes all kinds of problems,” Carver said. Dust is problematic with printing as well, which we see more and more in the corrugated industry, Carver said, noting that there is also a lot more recycled board that creates more dust when the board is die cut or slotted. Insurance companies and owners of plants have start- ed to take note of these safety and air quality concerns, and it’s not just in the corrugated industry, Carver said, folding carton, tissue and non-wovens all have dust to contend with. Plugged bag houses or cartridge filter are only exacerbating these problems with the scrap systems that we visit. “They’re not looking at the dust collector that really doesn’t breathe well,” Carver said. “The CCM® OCT filter CONTINUED ON PAGE 24
“Now that we’ve brought the new technology to the market, it’s been approved by municipalities, fire marshals, insurance companies, and it’s really grown for us. We’re continually innovating and plan to make more enhance- ments to the CCM® OCT filter as we introduce it into new markets,” Carver said. “By developing and adding this filter to our product line, our company has grown substantially.” Customer Support “Filters are a lot like balers in that they can shut down an entire plant if we can’t support them,” Carver said. “We are focused on making sure that our shelves are well stocked with plenty of spare parts to protect our custom- ers from unnecessary, unplanned shutdowns.” “Customer support is a priority at ERS and we strive to meet all of our customer’s needs,” Carver said. “It doesn’t matter if it’s the little guy or our biggest customer, we jump through hoops to ensure the customers’ needs are met.” Large integrated box makers were among the first to embrace ERS’ filter technology. Currently, another larg- er corporate customer has given ERS an order for three CCM® OCT filters for its vacuum transfer systems. “We are also filling an order for a customer that is trying to correct an OSHA violation,” said Carver “We have enough equipment in stock to install systems quickly. Keeping more than enough equipment and parts inventoried has helped us minimize supply chain issues.”

A Life In Ink: John Bird’s ‘Down The Road’ Vision Speaks To Generations Described by many as an innovator, an entrepreneur with expertise in graphic arts, passionate about the industry, a true person, dedicated and hardworking, but John Bird,
cided this was not to be his career. Within three months he managed a transfer to the ink labs and within five years, promotion to Development Chemist. “The word chemist was very, very overused. I was, however, what I call a buck- et chemist.” While working at A & W, John attended night school at the London College of Printing. It was from this institution that he was awarded the City & Guilds Advanced Printing Ink Technician Certificate which would be instrumental to his growth in the industry. His first foray into the actual printing side of the busi- ness came in 1964 when he was employed by KleenPrint in Lambeth London as a Development Chemist. This was also his introduction to printing on plastics. KleenPrint spe- cialized in printing plastic stickers and signs. This was a steppingstone to bigger and better things. Each new career adventure brought new challenges, new experiences, and new opportunities to feed his desire to expand his knowledge. Sericol Group was a supplier of screen-printing inks and coated films. It was at Sericol that John was introduced to coating. “After a few years of working on the development of several ink ranges, I was promoted to Coating Lab Man- ager. This is where I received my experience and knowl- edge in coating techniques, which would prove to be very beneficial later in my career, especially when I started to work with litho presses.” CONTINUED ON PAGE 28

He was always pushing me to do better,” says Bird. ‘You’re too smart not to be doing something and not to be suc- cessful’, he would tell me. “I’ve always had ambition, there was never a question about that. I always knew I was going to be successful at something. I had no clue what that was going to be. But it was going to be something.” John’s drive for independence started at an early age. Leaving home at 15, he was introduced to the ink industry with his first job at Ault & Wiborg Company, a printing ink and roller manufacturer in Southfields London, where he installed collars on the end of print rollers. In continual print mode, we use either laser-engraved rubber rolls or solid rubber rolls to print a “flood coat” or a repeating pattern. If we are printing a repeating pattern, we can run a two-color design on the paper. Customers have found that running sheets we print can allow them to run a lighter-grade due to reduced caliper loss, and in some cases eliminate one or more machine passes.

The next stop for John was Associated Trapinex/Mc- Corquodale Group. They were screen and litho printers making their own inks, and one of the first companies in Europe to manufacture credit cards. It was during this time that John was introduced to Rupert Cawthorne, a suppli- er to Associated of forced hot air dryers for screen print- ing. They became very good friends and would sit over a beer discussing what the future of the world would be, and what they thought would be around forever. They de- cided that printing would never go away and that liquid or paste inks were the only way to successfully transfer ink to substrates at speed. And the faster you wanted to run the quicker you had to dry the ink. It was at Associated that he would experience a setback that would in turn be the launching pad for a very indepen-
dent and successful career. “I had been promoted from Chief Chemist to Production Manager. We were printing John Bird in fine form in 1985 at Print 85 in Chicago.
a very intricate credit card job which went wrong, so, ‘Good-bye Johnny!’ and I found myself jobless for the first time. On the way home that day I decided I needed to start my own company. What else could I do. I al- ways considered myself unemployable be- cause I don’t participate in politics within a company. It delays or halts progress. If you want to get it done, you just do it.” At about the same time Rupert Caw- thorne had left the company in which he was a shareholder. Rupert had the equip- ment and the money they needed. They teamed up with a third partner, David Nix- on, and started their own company, Col- ordry. “We had £100,000, which was a lot of money back then. Within five years our sales were at £5,000,000.” John attests to the fact that starting your own business is a lot of hard work. In his opinion, to be successful you need to be dedicated, you need to be at it every day, you need a product or service that is differ- ent, and “Above all else an understanding and loving spouse like my wife of 58 years, Sandra. She’s the mortar that holds all the bricks together.” John credits Colordry for changing the litho industry by being one of the first to bring shortwave IR drying and UV curing to the litho process in Europe and the United States. He came to the United States for the first time in 1980 and it was love at first sight. He says he witnessed an honesty and trust that he had never seen before. Unlike many of the American TV shows they had seen in the UK, people were friendly and wel- coming. “They were good people, and they weren’t concerned with where you came

Coming from the back- ground that I came from I would never, even to this day, be accepted into some of those circles.” John quickly realized there was little knowledge in the US relative to drying and curing. There was a vast oppor- tunity to bring these new technologies to the US litho mar- ket. Upon returning to England, he sells the idea of moving to the US to his family. Perhaps one of the easiest sales he had ever made. Then he was off to tell his partners at Colordry that he was headed to the US to team up with Colordry’s American agent.

Their original products were being imported from Col- ordry and IVT a company in Sweden. The venture with the US agent wasn’t working out, “So about three or four months after setting up in the US, we (IVT and Colordry) decided we’re going to start our own business. We in- formed our agent that we wanted to start our own com- pany, which I would run, and they would be partners. That went over like a ‘Led Zeppelin’ and I was fired on the spot. However, I was confident that we could do it, and I never had any self-doubt. We were going to do it, and we were going to be successful!” The new company was called IVT Colordry. They sold infrared (IR) and UV curing systems, and later coaters for the ends of litho machines. IVT Colordry acquired the pat- ent for a coating tower and started installing them on the East German Polygraph Planeta litho press, which today John Bird was honored by the AICC after his tenure as Asso- ciate Chairman.

Nathan Bird, John and San- dra’s youngest, serves as VP of Business Development and heads up Sales and Service Support. Recently Spen- cer Bird, Warren’s son, joined the company as a Regional Sales Manager ushering in the third Bird generation.
is known as the K&B Rapida. They were about 60 percent of IVT CD’s business in 1987-88. Royal Zenith, the agent for Planeta, experienced an attempted leverage buyout. All the managers involved, AND all the suppliers were fired. “We were suddenly almost penniless. So, we sold all our intellectual property to Printing Research (PRI), and I signed on as a consultant for them and moved to Dallas.” On January 2nd, 1997 John is fired for making too much money. “Once again, I discover I’m unemployable. Who the hell is going to hire John Bird?” John approached PRI with an offer to be their agent for the flexo market and a promise to out-sell their salesmen. That was the begin- ning of JB Machinery. In March of 1998 Tom Stiles from Menasha Corp. intro- duced John to Xeric Web Drying Systems. An exclusive deal was consummated with a handshake. JB would be the exclusive agent for Xeric and Xeric would be JB’s ex- clusive manufacturer of drying and curing systems for the global flexo market. “That was another great thing about America. Where else could you strike a deal solely on a handshake?” In 2014, JB would purchase Xeric Web when founder and owner Rodger Whipple decided to retire. Today it is XDS the manufacturing arm of JB Machinery.
“There are two other key members of our organization, Dave Burgess, our Director of Sales, who has been with us for over 11 years. He has been instrumental in my transition to retirement. And Jeff DeVries, the President of XDS. We have known Jeff since the McKinely days and brought him in to run XDS when we purchased it. Dave and Jeff have been cornerstones to our success in both R&D and Sales and Marketing.” John is often asked if he finds satisfaction in his suc- cess. “I guess there is some satisfaction in being success- ful. But I find greater satisfaction in being creative, being innovative, finding solutions to solve problems, helping people get the most out of their equipment, and develop- ing long term partnerships and friendships. That’s where I find my satisfaction.” An innovative thinker, John has always had a ‘down the road’ vision. An ‘okay, but what’s next’ attitude. While that is perhaps not the secret to his success, it is a key factor in it. He will never sit idle as long as there is an incremental improvement to be made. “You must keep driving forward. You can’t move forward while sitting still, can you? And when life knocks you down, you can’t sit and pout about it. You get up, dust yourself off, remember the lesson learned and push forward.
